I made a Plaque for my wife that said "The Rabbitry"  She didn't like it because she says she doesn't have a rabbitry...she only has some rabbits...so that one is for sale.... But I showed the plaque to one of my friends and they requested that I make one for her mom's birthday...so here it is:

I cut the pattern out of the normal 1/2 inch foam that you can get at the hardware store.  It is the blue sheet that is used for insulation in construction.  I glued my paper that has the design onto the foam using foam contact spray.  Here is a picture of the design and spray.

I cut the foam around the lettering and edges with a knife and then chipped the background away...see the video at the end for details.  Then, I peeled off the paper that was left and applied a thin coat of drywall mud.
I used k-bond oil bonded sand to bury the pattern and get it ready to pour.  It is possible to use loose sand with lost foam casting but I have had more consistent results when I pack the pattern just as if it were a "regular" pattern.  You just have to be careful not to ram it too hard and distort the foam.  Here the plaque is at shakeout and wirebrushed...Success!
I sandblasted it and applied a patina...here is a picture of that.
Then, I polished the raised areas and put shellac on it to finish it.  Here is a picture of the final product again.  Watch the video for more details on how this was done!
